How to Plan and Optimize Conduit Systems for Large-Scale Projects

TL;DR

Large conduit jobs live or die on the plan, not the pull. Pick raceway families that fit the environment, route to minimize bends and pull points, and get your engineer or electrician sizing fill, derating, and pull boxes before you order material. This guide covers what to consider when scoping a large-scale conduit system and what to have ready for the person doing the actual calculations. Why it matters

On a big job, the raceway layout affects schedule as much as anything else. Clean routing, the right material for the environment, and pull points planned in advance can reduce labor and rework. Start with materials that fit the environment and occupancy, then coordinate future-capacity goals with the project's qualified electrical professional. Raceway families at a glance

  • EMT: lightweight steel raceway for most indoor and some outdoor work (NEC Article 358)
  • RMC and IMC: heavier steel raceway where impact and corrosion protection matter (Articles 344 and 342)
  • PVC Schedule 40/80: common for underground and corrosive environments (Article 352)
  • RTRC: fiberglass raceway for corrosive or high-strength needs (Article 355)

What determines the design, and whose job it is

A large conduit system involves several calculations that need to stay separate, not blended into one estimate:

  • Conduit fill, from NEC Chapter 9 tables and Annex C
  • Conductor ampacity and derating, from NEC 310.15(C)(1)
  • Pull and junction box sizing for straight, angle, and U-pulls, from NEC 314.28
  • Bonding and equipment grounding, including when the raceway itself qualifies as the equipment grounding conductor under NEC 250.118, and when a wire-type EGC is required
  • Thermal expansion on above-grade PVC runs, addressed in NEC 352.44

These are project-specific calculations for the engineer, electrician, or other qualified professional responsible for the design and installation. New York's 2025 Uniform Code became fully effective December 31, 2025, and the current New York code books reference NFPA 70, 2023 edition. Confirm the applicable permit requirements, approved project documents, and any authorized local requirements before finalizing the work.

What to bring to the planning conversation

  • Site conditions: corrosive zones, washdown areas, EMI-sensitive equipment, temperature swings, and traffic or impact exposure along the route
  • Load and circuit groupings, including which circuits are likely to change or grow later
  • Environment for each run: indoor, outdoor, buried, or exposed to vibration
  • Where pull points naturally fall, based on direction changes, size changes, or occupancy changes
  • Tools and access needs for long or complex pulls
  • Fitting and body standardization across the job, so crews aren't carrying five variations of the same part

Bring this list to your engineer or electrician, and they can run the actual fill, derating, and box-sizing numbers against it.

Planning for PVC thermal movement

Above-grade PVC conduit expands and contracts as temperature changes. NEC 352.44 requires expansion fittings where anticipated length change reaches the threshold specified by the section and also addresses certain underground-to-aboveground transitions subject to settling or heaving. The responsible qualified professional should determine the expected movement and select and position the fitting using the applicable code requirements and manufacturer instructions.

Common planning mistakes

  • Treating fill, ampacity derating, and box sizing as one combined guess instead of three separate calculations
  • Forgetting thermal expansion on long above-grade PVC runs
  • Ordering boxes before the pull-box dimensions are calculated
  • Using flexible raceway as a shortcut where a few well-planned bends would work better

Documentation for turnover

Keep a turnover package with as-built raceway sizes, conductor information, box locations, approved calculations or design assumptions where provided, and documented field deviations from the plan. Future additions still require a new review of conduit fill, ampacity adjustment or correction factors, grounding and bonding, and other affected requirements before conductors are added.

Warning signs during a pull worth stopping for

  • Pull tension running higher than expected partway through a run
  • Repeated jacket scuffing at a fitting or entry
  • Unexpected water, contamination, or debris appearing during the pull
  • Visible corrosion on metal raceway in a harsh environment

These conditions can have several causes, including routing, fittings, pulling setup, raceway condition, environmental exposure, or installation damage. Stop and have the qualified person responsible for the work assess the condition rather than forcing the pull.

  • Connectors, couplings, sealing fittings, and standard conduit bodies

When to call the AHJ or an engineer

  • Burial depths in mixed soils, or raceway in a flood zone
  • Classified or hazardous locations
  • Any deviation from standard box sizing or support spacing
  • Derating for large conductor bundles or high ambient temperature
  • Nonstandard raceway materials

FAQ

How do fill, ampacity adjustment, and box sizing relate to each other?
They are separate requirements that can affect the same project. Raceway fill limits conductor occupancy, ampacity adjustment and correction factors depend on the actual conductor grouping and conditions of use, and pull or junction box sizing is addressed separately under NEC 314.28 for the applications covered by that section. The responsible qualified professional should evaluate each requirement using the actual project conditions.

How do I know if I need an expansion fitting on a PVC run?
Any above-grade PVC run of meaningful length will move with temperature. Have your engineer calculate the expected movement for your run and size the fitting to it. NEC 352.44 covers when it's required.

Can the raceway itself serve as the equipment grounding conductor?
Some metal raceways are recognized as equipment grounding conductors under NEC 250.118 when the complete installation satisfies the applicable requirements. Adding a wire-type equipment grounding conductor does not by itself correct improper raceway bonding, fittings, continuity, or other installation deficiencies. Grounding and bonding should be confirmed for the complete system.

What if the required pull box does not fit the available space?
Do not substitute a smaller enclosure or improvise the raceway layout. Have the responsible electrician or engineer revise the design, box location, raceway routing, or other project details as necessary while maintaining the applicable pull-space, accessibility, and installation requirements.
